What does a broken economizer cost our building?
An economizer brings in cool outdoor air for free cooling instead of running compressors. In the Twin Ports' climate it can serve a large share of annual cooling at almost no cost. They fail silently: stuck closed wastes compressor energy all summer, stuck open heats outdoor air all winter — and neither shows any symptom inside the building.
Free cooling is a bigger deal here than almost anywhere
An economizer is a damper assembly with an actuator and sensors, sitting in the outdoor-air section of a rooftop unit. When outdoor conditions are suitable it opens and cools the building with outside air rather than running the refrigeration circuit.
The value of that scales with how many hours a year the outdoor air is cool enough to use. In Duluth and Superior, that is an enormous number of hours — the entire shoulder season, most mornings and evenings through the summer, and a great many days that never get warm enough to need mechanical cooling at all.
So in this climate a working economizer does not shave a few percent off cooling cost. It can handle a large fraction of the annual cooling load in an office or retail building, with only fan energy to pay for.
How they fail, and why it stays hidden
Actuators burn out. Linkages seize with corrosion, which our salt-laden lake air accelerates. Outdoor-air and return-air sensors drift or fail, so the control logic makes correct decisions from wrong information. Damper blades bind on debris or bent frames.
Stuck closed: the unit runs compressors on a 55°F day because it has no idea it could open a damper. You pay for mechanical cooling you did not need, all season, every season.
Stuck open: this is the expensive one. The unit pulls outdoor air all winter, and your heating section warms −10°F air to room temperature continuously. A single stuck-open economizer can add thousands of dollars to a heating season, and in a cold climate it is the most costly quiet fault a building can have.
The reason nobody catches it: from inside the building nothing is wrong. The space holds temperature, tenants are comfortable, no alarm sounds. The equipment is doing its job — just at two or three times the necessary energy cost. It surfaces in the utility bill, where it gets blamed on rates, weather or occupancy. It is found on a maintenance visit, or it is not found at all.
What checking it involves
Commanding the actuator through its full stroke and confirming the damper actually travels rather than the actuator spinning against a seized linkage. Verifying sensor readings against calibrated instruments — a drifted outdoor-air sensor invalidates every decision the controller makes. Confirming the changeover setpoints and the control sequence are configured for the climate rather than left at factory defaults. Checking the damper seals actually close, because a damper that is nominally shut but leaking 20% is a slow version of stuck open.
It takes a technician a modest amount of time per unit, and it is on every maintenance visit we run because the return is so lopsided. If you have rooftop units and nobody has verified the economizers in the last year, that is the first thing worth doing — ahead of anything more glamorous.
The same logic applies across the controls generally. Re-commissioning a building's existing sequences — schedules, setpoints, sensor calibration, stale overrides — is consistently the highest-return HVAC work available in commercial buildings, and it costs labour rather than equipment.
