A replacement boiler in the Twin Ports typically runs $7,000–$16,000 installed. You keep your existing radiators and piping in almost every case. The main decision is a high-efficiency condensing boiler (95%+, needs a condensate drain and sidewall venting) versus a conventional cast-iron unit (mid-80s efficiency, chimney vented, very long-lived).

You keep the radiators

The fear we hear most is that replacing a boiler means giving up radiator heat or tearing the house apart. It does not. The radiators, the mains and the risers all stay. We replace the boiler and the near-boiler piping, and the system you live with feels the same — just warmer where you want it and cheaper to run.

That is the strongest argument against converting to forced air. Ducting a 1915 Duluth house that has never had ducts is genuinely expensive and invasive, and you trade even radiant warmth for blown air. Replacing the boiler is less money and less disruption.

Condensing or cast iron

A modulating-condensing boiler hits 95%+ efficiency by extracting heat until the flue gas condenses. It modulates its firing rate to the actual load rather than running full-blast and cycling, and with outdoor reset it lowers water temperature in mild weather — which is where the real savings live in a long shoulder season like ours. It needs a condensate drain (and neutralisation, because the condensate is acidic), sidewall PVC venting, and reasonably clean system water.

A conventional cast-iron boiler runs in the mid-80s for efficiency, vents up the existing chimney, is simpler, cheaper to install, and will very likely outlive a condensing unit. In a house where the chimney is sound, the radiators are sized for high water temperature, and the budget is tight, it remains a defensible choice — and we will install one without a lecture.

The deciding factor is often the radiators themselves. Condensing boilers earn their efficiency at low return-water temperatures; a system with generously sized old cast-iron radiators runs happily at lower temperatures and lets a condensing boiler condense. A system with minimal baseboard that needs 180°F water will rarely let the boiler into condensing mode, and much of the efficiency premium goes unclaimed.

Near-boiler piping is where installs fail

The boiler is a box; the piping around it is the engineering. Get the near-boiler piping wrong and a good boiler short cycles, never reaches condensing mode, thermally shocks itself, or fails to circulate properly — and the homeowner blames the equipment.

We pipe to the manufacturer's specification: correct primary-secondary or low-loss-header arrangement, properly located circulators, air separation and dirt separation on the system water, correct expansion tank sizing and placement, and outdoor reset configured to your radiators rather than left at a factory default.

We also address the system water. Fifty years of oxygen, sludge and magnetite in an old hydronic loop will destroy a modern boiler's heat exchanger quickly. Flushing, a dirt separator and correct water treatment are part of a proper job, not an upsell.

If you are replacing the boiler, this is also the right moment to consider an indirect-fired domestic hot water tank — the boiler makes your hot water at high efficiency, you retire a separate water heater, and if that water heater was orphaned in the chimney you have solved a venting problem at the same time.

Can you add zones while you are at it?

Yes, and a boiler replacement is by far the cheapest time to do it. Splitting upstairs from downstairs, or putting the addition on its own zone, is mostly a piping and controls exercise while we already have the system open.
